I wanted to know the process of making an expanded ]?

The basic method of how it gets "expanded" is as described above. Much better then wedging into the ] to expand it as Connie Hayden did as it keeps the corners.

As to machining tolerances etc... far better to discuss with those who do than get a mil count from us who don't.
